System solution for battery housing seal in the Renault Zoe

An important prerequisite for maintaining the service life of the electric batteries is a durable performance of the battery housing seal in the car underbody.
The cooperation between Henkel and Renault for the battery housing sealing of the ZOE E-Tech aimed to develop an innovative and customized system solution using the Sonderhoff technology portfolio, consisting of a mixing and dosing machine and sealing foam for a highly reliable automated series production process. EV (electrical vehicle) batteries for electrically powered vehicles are often exposed to extreme environmental conditions, which can shorten their service life. Seamless sealing of battery housings can prevent this. At the same time, the underbody battery housing should have a seal that allows the housing to be opened and closed non-destructively at any time for the replacement of the entire EV battery, while maintaining the reliable housing tightness.
The batteries in Renault's best-selling ZOE E-Tech electric vehicle have proven themselves in tough everyday endurance tests since its market launch in 2013. Renault reports in its article dated May 10, 2022*, that more than 99 percent of all its batteries installed since then are still fully functional. One reason for this is above all the high level of sealing provided by the Sonderhoff sealing system solution from Henkel for the battery housing seal of Renault’s ZOE E-Tech against dust, moisture, and thus corrosion. In the fully automatic application process, a 2-component polyurethane sealing foam from the FERMAPOR K31 product family is applied by the robot-controlled mixing head of the mixing and dosing machine into the contour of the underbody battery housing. The dosed application provides two sealing beads next to each other in the housing contour. After foaming, a seamless foam gasket with an almost invisible coupling point is created, which cures at room temperature. The outer of the two parallel seals at the housing contour has a predominantly mechanical protective effect. This was tested in the application laboratory by using a high-pressure water jet whose kinetic energy acts on the seal. The inner sealing contour prevents the migration of liquids into the housing. The partial overlapping of the two sealing beads creates the required sealing height. The solution jointly patented by Renault and Sonderhoff/Henkel achieves IP protection rating IP 9K, i.e. cleaning under extremely high pressure (defined in part 9 of DIN standard 40050).
When the battery housing cover is screwed on, the elastic foam cell structure of the gasket is compressed. The housing and cover are thus sealed off from each other. This protection helps to improve the durability of the batteries.
The excellent resetting ability of the polyurethane foam gasket allows repeated opening and re-closing of the housing in case of battery replacement. The resetting ability is determined by measuring what is known as the compression set and tested according to DIN EN ISO 1856. The compression set describes the permanent residual deformation after compression (with polyurethane foam < 5%). Due to the consistently good compression of the resilient foam structure, the sealing effect of the housing seal is maintained in the overall construction, i.e. housing plus foam gasket. The housing is sealed off and the batteries are protected against spraying water and the effects of weathering.
